When people think about 1st April they mostly think about spectacular stories that ultimately turn out to be a joke. That is not the case for Gerd Nöker and Ludger Bludau. They both remember how the history of their company also started on a 1st April and now, 30 years later, the success it enjoys is greater than ever. The story is about transfluid: established in 1998 in Schmallenberg in Sauerland as a two-man business, the current GmbH is now a sought-after international partner providing solutions for machines to bend and process tubes. Since 2013 it is also a world market leader in CNC-controlled rolling tube forming. There is very little now to remind us of those humble beginnings, when there was just 125m2 available. But there is one aspect that transfluid has remained true to for the past three decades: its commitment to progress in tube processing for the benefit of its customers.

Always one step ahead
When you walk through transfluid“s production halls in 2018 you will see fully automated production units and robots, working efficiently and accurately as bending and end forming systems. „When we started out in 1988 the internet was not playing a role yet and I am sure that nobody could have predicted how digitalization would revolutionize whole industry sectors on such a massive scale and in the shortest of time – including tube processing, of course“, says business co-founder Gerd Nöker. In spite of that, the first development that transfluid – still Nöker & Bludau oHG at the time – launched on the global market was a small sensation. This was, after all, the first manual tube bending machine for small tubes, up to 16mm diameter; the t bend MB 642 is the unparalleled top seller and it is still requested from all over the world for on-site jobs.

The solution for tubes
There are now more than 12,000 machines in circulation globally, shaping tubes according to the concept of Bestform. transfluid is „the solution for tubes“, whether it is end forming, bending, cutting or connecting of the machines to an automatic cell. With their traditional technical creativity, the experts are, of course, also developing fully-automated solutions, including customized solutions to meet their customers“ individual requirements. The client base comes from a number of sectors: the plant and machine construction sector is represented just as strongly as the automotive and energy industries and shipbuilding, as well as many more. Ludger Bludau points out that „this is exactly what still makes our work so exciting after 30 years. We have the opportunity to grow again and again, together with our customers, thanks to the new challenges, and thus redefine the boundaries of what can be achieved in tube processing“. Greater efficiency, flexibility and optimized processes: transfluid offers all of this with its smart software, into which the experts have packed all their know-how. The comprehensive portfolio is completed with a wide choice of stock machines, offering fast delivery prompt support to deal with everyday challenges.

Strong team and entrepreneurial vision
A lot of room is needed for so many ideas and transfluid has created this over time. In 1991 the business found a new home at the current site in Schmallenberg. In addition to that, the business“ leadership has grown from two to five proud members. Benedikt Hümmler, Burkhard Tigges and Stefanie Flaeper have further strengthened the Bludau and Nöker founding duo. With their combined strengths and strategic vision, the leadership group of five keeps the business on the road to success, supported by a strong and committed team. It is noteworthy that there are 10 employees who have known the business since the beginning and are still working for transfluid.

Global market leadership leads to knowledge exchange
transfluid“s position as an international market leader through its technology was confirmed in 2013 in a special way. With the newly developed CNC-controlled incremental tube end forming, the business was added to and is still included in the „List of global market leaders“ of the South Westfalia Chamber of Commerce. Highly complex moulding geometries can now be achieved with the novel rolling process, such as end forming with very strict tolerances, groove structure with sharp edges and polished surfaces. This kind of forming are independent of special dies because they are adjustable. „We are of course proud of this recognition, as it is the result of intensive development work, into which a lot of our know-how has been poured“, says Stephanie Flaeper, managing director at transfluid. „However, it is also important for us to share this knowledge in the interest of advanced developments.“ Therefore, the company regularly invites other experts to exchange experiences and thoughts at its Innovation Days. The experts meet once a year in Sauerland, to learn about the latest developments and to discuss the challenges of tube processing together. One thing is always clear during these events: transfluid will continue to chart new routes over the next 30 years.

A precise engine manifold with two blade tube cutting

Cutting tubes is an art. A process is especially valuable if it avoids scrap and makes the immediately following process possible. For example, in exhaust technology in the automotive industry (at least when engine manifolds are involved), short tubes are frequently required, which feature numerous bends in short sequence. Of course, there is always the option to bend previously cut parts. However, it“s often the case that workpieces are cut on one side or both sides and, under some circumstances, also need to be shaped.

Effectively combine cutting, bending, and shaping:
transfluid provides the right solution for this, as general manager Stefanie Flaeper explains: „Depending on the requirements, our portfolio combines machines to create systems that are able to be loaded with tube lengths. The tubes are initially bended and then cut with blades. The special feature in this case is that this process is completed on the level of the bending machine and therefore enables scrap to be eliminated completely or extremely reduced.“ The tubes are therefore able to be cut to their final length. Depending on the pipe size, the separating cut runs from 2 to 3 mm. „In terms of commercial efficiency, this is a value creating alternative production option, especially in case of bending parts with relatively numerous bends,“ continues Stefanie Flaeper.

Diverse and clean cutting
Depending on the application, the different ways of cutting ensure that optimised results are able to be achieved. Especially in case of larger tubes in the exhaust area of a lorry, e.g. with 127 mm diameter, it may be sensible to use only one blade to cut, even if a small deformation results in the outer diameter. In particular, this does not play any role if shaping or calibration is still required on this tube end. „A significantly cleaner cut results if two blades are used for cutting. This has the advantage that no deformation occurs on the pipe. This produces an absolutely straight separating cut,“ emphasises transfluid“s general manager. Shaping can also be applied here directly. In case of smaller tubes, this approach is usually better, since possible deformation towards the inside does not enable corresponding shaping tools to be used. The diameter is usually too small in this case.

Practical experience – systems and robotics
A system developed by transfluid for a current project enables the processing of tubes of up to 60 mm with a bending radius of 1 x D. Most of the tubes produced in this case feature two or three bends, with the cut made straight after the last bend. No additional follow-up cuts are required. The bending machine for this solution features a centre-line booster and three bending planes, plus the plane where the cutting tool is used.

An additional system, which has only recently left the transfluid workshop, can now process tubes up to a diameter of 60 mm in practical applications. The features of the machine are very similar to those mentioned previously. However, in this case the handling is executed in full by four robots. The machines are designed, so that all of the tools are interchangeable and shared. This system is able to produce a set of tubes for an engine manifold, consisting of four different tubes, without the need for follow-up cutting. Next, a robot supplies the tubes immediately to the final processing step. This system component shapes the tubes asymmetrically to that they may be welded to the motor flange compactly in a separate work process. Finally, the handling robots take over again, which provide one kit each to the following welding robot. Both systems complete the cutting process with two cuts, since an extremely good cut is required for the best possible resulting product.

In the middle of it all and from really impressive perspective, the visitors at the Fabtech trade show in Chicago were now able to discover the advanced transfluid tube processing machines using VR technology. Using a special app on a smart phone that was placed in corresponding VR glasses, the guests immersed themselves virtually into four different high-tech solutions right then and there at the machine manufacturer’s trade show booth and experienced tube processing digitally up close and personally.
„We wanted to offer the visitors the opportunity to view our technologies comfortably and from many perspectives. The VR solution was of course a clear choice and many were quite impressed with it. In the meantime the viewing options here are very comfortable and very easily applied as a means to convey the various purposes of our machines. There were quite a few exciting discussions and the trade show was especially successful for us this year“, sums up Stefanie Flaeper, CEO at transfluid.

VR insights into chipless tube cutting …
The transfluid VR app provided the capability to experience four machines in operation in a virtual workshop, such as the t cut RTO 628 chipless orbital cutting system. It makes extremely precise and clean cutting results possible – with cutting quantities of up to 1,600 units / hour. The tubes can be further processed immediately, such as by implementing forming at the cutting surface directly. And because the tubes are stress-strained during cutting at different torques depending on the size, the cutting point is protected from collapsing.

… up to combined forming and mandrel bending
The combination machine REB 632/SRM 622 CNC ensures twice the number of forming options. What was already quite impressive during the virtual presentation in Chicago ensures in practical operations that the benefits of the rolling and axial tube forming can be taken advantage of together. This allows a compressed geometry to be re-rolled, for example, or to perform a cut prior to the axial tube forming. Tool changes are quickly implemented.

With 3D glasses, the guests were given the ability to view two mandrel bending machines in operation at the same time at the transfluid trade show booth. As a right-hand / left-hand bending machine, the t bend DB 622 CNC R/L provides a greater amount of freedom, even if the existing space is tight, and it solves the implementation of even the most complex geometries. In the process, it is ideally suitable for processing smaller tubes of up to 22 mm diameter, while having the capability to quickly change the bending direction. This is performed in less than two seconds. Bending is occurs using two bending heads. A standing variant bends towards the right and a suspended bending head bends towards the left. The second mandrel bending machine that was presented digitally was a t bend DB 2090 CNC VE. This fully automatic solution bends round and square tubes with a diameter of between 20 and 90 mm at an impressive repetition accuracy and quality. The system also makes it possible to free form large bending radii.
With the results of many successful trade show discussions in their pocket, transfluid is already planning its next visit at an international industry gathering. Streamline operations are particularly required in such cases, in which a product cannot be installed until several components are available. This was the reason why in a recent project, transfluid developed a system solution for the efficient production of a complete exhaust manifold made of 4 or 6 different stainless steel tubes.
For this purpose, a 6-meter long tube is first loaded onto the tube-bending machine. Each individual tube is fitted with up to 4 bends. After the bending process, the tube is cut, chip-free, on the bending machine directly using a blade cutting process and is then inserted by robot into the corresponding forming machine. It forms an asymmetric geometry, which fits each individual bend progression. After processing, the components are then fed directly into a welding cell. It welds the tubes to flanges. This way, one complete module is always available as a unit.

Chaotic production for improved operations
As in this case, complete tube sets are in part used during tube processing. It gets more complicated and demanding when dealing with a wider range of tube sizes and geometries. The experts at transfluid have developed special automation systems, that allow a chaotic production to be implemented as an especially efficient solution.
„This kind of production comes very close to a „one piece flow“, thus significantly reducing the time period from tube production to installation.“ explains Stefanie Flaeper, CEO at transfluid. „It is in any event the most effective solution. And it is also the solution that can significantly streamline operations despite an increase in complexity. We have already implemented this successfully for several customers.“

More flexible to better results
Often, a higher degree of complexity is needed for hydraulic systems during production. „Here, our customers frequently want to produce a complete piping kit, which consists of up to 8 nominal widths as a unit, for example“, explains Stefanie Flaeper. In these cases, the machine setup is somewhat more complex. However, it offers several distinct benefits as compared to conventional tube production, during which in part a significant number of tubes have to be produced one after another, which are then combined to a single tube set. Here, machine set-up is not required, production is time optimized and there is almost no need for warehousing and commissioning areas.

For production of this kind, transfluid integrates chipless cutting systems, forming machines or cutting ring pre-assembly systems and bending machines into the thus optimized process. These systems can be linked with one another, thus allowing monitoring from the outside, creating processes as early as during machine set-up and can thus be utilized in Industry 4.0-capable processes. This way, the transfluid automation systems allow an exceptionally efficient chaotic production, after which a completely produced component is available after each work cycle.
These and other solutions for tubes will also be the topic of discussion during the in-depth debates to be held on the occasion of the FABTECH trade show at the transfluid booth Bl1069.

Topics such as digital transformation and industry 4.0 are more relevant than ever. Also the 12th Innovation Days of the mechanical engineer transfluid were all about progress, digitalisation and new challenges for this industry. Experts and specialist audience have already met for the 12th time under the motto „Time for change! Which possibilities does the tube forming technology offer?“ in order to discuss potentials for optimisation of processes and methods and to explore the opportunities of current automation solutions. Practical presentations of experts provided a fascinating input and initiated the exchange of experiences on the latest technologies and trends.
„What we also noticed during our Innovation Days is that the process monitoring plays an increasingly central role, i.e. data and evaluation on demand. Of course, cost efficiency is and remains also a trend. We solve this issue, for example, by new forming technologies with very low tooling costs. Integrated systems, such as a transfer bending head, which we also use in our proven transfer systems, significantly improve the processes“, thus Stefanie Flaeper, managing director at transfluid.

Automation and management of procedures
A presentation on new control concepts, which allow the central management of all production processes, among others, offered versatile insight into the industry 4.0. Key aspects of this are particularly the integration and the exchange of data from engineering, administration and production, supplier chain and logistics. Another topic was the efficient steam cleaning of components in the automatic process. The main focus was particularly on the low water and detergent consumption as well as the accessibility of places difficult to access. Another speaker pointed out the possibilities of leak tests of components with short cycle times.

The contribution of transfluid on the focus topic „Time for change! Which possibilities does the tube forming technology offer?“ provided fascinating insights around borderline forming, new tooling concepts as well as cost-optimised forming technology. The host of the Innovation Days presented the innovations of proven machine concepts as well as the advantages of partially or fully electrical plant concepts in a second presentation. Software solutions, control systems and effective equipment variants also showed new possibilities, as well as a more environmentally-friendly and more energy-efficient plant engineering.

During the transfluid tour of the plant, the guests of the Innovation Days could experience effective practical solutions. In retrospect, managing director Stefanie Flaeper was pleased with the intensive discussions and the positive reactions of the participants: „I am always impressed again and again about how much the exchange between the participants of the Innovation Days brings benefit to us all. It provides valuable inputs, not only from the speakers, but also from the guests. This also gives rise to promising networks in the course of the conversations. That way, we can look at and further develop the topic of tube machining together from new perspectives. For us as host, this is again and again an amazing experience, which we definitively would like to repeat in the next year.“

Many paths not only lead to Rome, but also to the desired product result. Of course, the production technologies and systems are very important for safe processes in tube processing. The solution finders of transfluid (http://www.tube-processing-machines.com/homepage.html) use their knowledge in development of the properly coordinated tube bending and tube forming machines for this.
The high-tech machine engineers produce additional added value also by precisely coordinated production of tools, as Stefanie Flaeper, managing director at transfluid, explains: „We develop tool technologies that match our machines. Of course, they correspond to the complete requirements that our customer has to his specific product or any new one.“ This development always must be viewed in connection with a machine accordingly. „Of course, we share our individually developed know-how with our customers,“ says Flaeper. „They participate and profit from this in different ways.“

New paths for better production
Effective new design of individual process steps often secures economically more efficient production. For example, a transfluid project required a production cell for production of special short tube parts. A classical process would have been defined initially by cutting the tubes by metal circular saw, unilateral forming of the hose connection, tube bending, cutting off the overlenght and forming the second tube end. „We don’t stop our considerations at the proper geometry,“ Stefanie Flaeper emphasises. „The path to the result must be just right as well. That includes making it more economically efficient, process-safe and easier for our customers.“

Chipless to the faster cycle
Thus, the better system solution after completing the transfluid project is that the material from the coil is initially shortened to the desired lengths in the chipless orbital cutting procedure. The clean cut permits immediate further processing and paves the way for faster cycle times. After cutting, both sides will be end formed. transfluid generally puts this step before tube bending. In this case, it avoids having to cut off the overlengths and permits simpler handling, finally, the desired tube parts are bent as well. „It always depends on the process, good interaction of technologies and the possibility of an effective cooperative partnership,“ Stefanie Flaeper finally summarises.

Stefanie Flaeper presents a general principle: „Everything that can be done to the tube in the straight condition considerably reduces the handling effort. From the bending machine onwards, the robot usually takes over. Linear handling can often be faster, more cost-efficient and easier to reach.“ For smooth production flow, transfluid develops its production systems to permit loading of isometric data online from a CAD system and to avoid elaborate programming of robots.

The matching component supply
Coming off of the starting block well and maintaining the head start will bring a runner in first, too. The production of lines for braking systems, air conditioning units and similar devices with a length of 1500 mm and tiny diameters of as little as 18 mm represents a real challenge when it comes to bending technology, specifically with regard to handling. After all, to be economical, production processes also need to be swift. And precision and quality are factors that are just as important.
As part of a recent project, the team at transfluid (http://www.tube-processing-machines.com/homepage.html) developed a tube processing system that involves robot handling of the material and that can bend tubing in lengths of up to 4500 mm – 47 bends in a time of circa 140 seconds. Another specification that the team had to meet when developing their solution was that the tubing would be already shaped or fitted with flanges.

Isometric data uploaded directly online
The process involves first inserting a bundle of tubes into a feeder which are then individually orientated by symmetrical rotation according to the positioning of the flanges. Each tube is then picked up by one of the two robots and this transfers it to a moveable spanning device with an appropriate high retaining system designed for longer tubing. The spanning device allows the robots to process the tubes on one or even on two sides in parallel. This also speeds up the procedure; the time required for processing each tube, even at this length, is constantly less than an impressive 3 seconds. Both robots have 7 axes with drive systems and can bend right/left.

Another advantage of this transfluid tube bending concept is that isometric data can be uploaded directly online from a CAD system, meaning that complex programming of the robots is not necessary.

Newly developed hydraulic drives: transfluid technology allows energy savings of up to 70% compared to conventional hydraulic systems

Opinions are usually divided when it comes to which drive is better for tube processing. Electrical drives demonstrate their strengths through precision and especially energy efficiency. Conventional hydraulic drives with their high level of robustness and unique power density have been missing precisely this energy efficiency up to now. Now that has changed with a crucial development by transfluid (http://www.tube-processing-machines.com/home.php) . This solution-finding company, based in Schmallenberg, has substantially improved the efficiency of hydraulic drives. The high level of energy efficiency is impressive with energy savings of up to 70%.

„We implement the controls on the hydraulic pumps using servo motors. It is primarily the effective interaction of different technical details that allows the sustainable optimisation. This makes tube processing even more economical“, explains Stefanie Flaeper, Managing Director of transfluid Maschinenbau GmbH. The speed and thus the volume flow of the pump is adapted exactly to the required pressure in the new hydraulic drives from transfluid. The energy losses that are otherwise caused by oil on the pressure valve are thus avoided completely. The speed and thus the volume flow of the pump are also adjusted exactly to the required volume flows. This thus eliminates the flow loss from pressure regulation that is usually the case.

The motor is still as soon as no hydraulic function is active. No heat is produced in the system at this moment. This state is achieved several times, even during an automatic cycle. For example the servo pump is stationary if the mechanical axes, longitudinal feed or rotation on a bending machine are active. This reduces the overall duty cycle of the pump and thus saves energy.

Small motors and pumps – large effect
The size is substantially reduced in comparison to normal three-phase motors because servo motors can be overloaded for a short period with a multiple of the nominal power. This results in lower inertia and improved dynamics. Comparably small pumps are also installed because the servo motor has a wide speed range. These pumps can be driven with up to 3,000 rpm. This keeps the inertia of the pump low.

Without refrigeration and with low noise emissions
The high level of energy efficiency means that refrigeration is not normally necessary. This reduces the energy consumption of the cooler and also eliminates the dust that is otherwise raised by a fan propeller. There is no noise from a fan and also no cooling fins that need cleaning.
transfluid uses quiet internal gear pumps for noise reduction. There is no flow-generated noise from throttle valves and delivery valves and there is absolute silence in stand-by operation because the pump is stopped and there is no noise from the cooler. transfluid can realise a hydraulic system with an output of approx. 55 l/min and a high operating cycle of different volume flows with a noise level of less than 75 dBA.

Reduce operating costs – an example
The hydraulic bending machine (http://www.tube-processing-machines.com/machines.php) DB 2076 3A-CNC by transfluid has a hydraulic aggregate with an output of approx. 60 l/min and an operating pressure of a maximum of 200 bar. This requires a 15 kW drive with a conventional design. Approximately 80 % of the drive power is demanded on average because normal motors also have a high power requirement when idle. With six hours of daily use this results in annual power consumption of 15,840 kWh. In a typical bend cycle with interval times of 5 s to remove and load the tubes a servo pump has an average power consumption of less than 4 kW, which corresponds to annual consumption of 5,280 kWh. If one kilowatt hour costs 0.25 Euros then this application of the technology already saves power costs of 2,640 Euros per year.

We can then add a reduction in maintenance and repair costs because of the simplified fan technology to this total. It is usually possible to completely forego throttle and pressure valves. Pressure switches to poll the axes are also no longer necessary and are replaced by a central pressure sensor.

Convenient controls
The pressure on all axes can be regulated and the speed of all hydraulic axes easily set using a touch panel. The positioning of the axis is possible with an accuracy of 0.05 mm as long as a position sensor is integrated (optional). It is sometimes even possible to forego control with an expensive control valve and all the control electronics. The price of the HNC axis is thus reduced. The prices of the conventional hydraulics and the servo pump are almost identical. Thus the sustainable efficiency pays off from the very first use.
