Der weltweit größte Hersteller von Präzisionsteilen aus Metallpulver kündigt an, im zweiten Halbjahr 2017 die digitale Metal-AM-Produktion mit dem Best-in-class-Workflow zu starten und die wichtigsten Voraussetzungen für die Umsetzung von Industrie 4.0 zu schaffen: Intelligente, vernetzte Systeme verkürzen die Produktionszeiten und ermöglichen eine stärkere Individualisierung der Produkte. GKN Powder Metallurgy announces further steps in Metal Additive Manufacturing

GKN Powder Metallurgy has announced further steps in its course towards Industry 4.0 with a new dedicated digital area for Metal Additive Manufacturing (Metal AM) during an event at its plant in Bonn, Germany.

At a meeting with key customers and partners, the world’s largest producer of precision powder metal products recently shared plans to start a Metal AM digital enterprise in Q2 2017 using best-in-class workflow, taking the most important aspects of the Industry 4.0 agenda from theory to practice.

Based on intelligent, connected systems, it will benefit from reduced lead times, enabling stronger customization of products. On the process side, business partners will be much more involved in development and production.

GKN is working to drive innovations across the whole Metal AM value chain, from production of metal powder materials, AM design and manufacturing services. It will also provide the first fully digitized AM process chain in serial production for automotive, industrial and consumer products.

Benefitting the complete value chain

By concentrating on the implementation of digital and production processes, all work steps along the entire value chain will be substantially leaner and more efficient in the future. For example, this promises a noticeable reduction in development and production times in prototype construction in the automotive area. In addition, digital processes allow for considerable advantages compared to conventional process chain and production methods. The plant in Bonn will fulfill the ISO 16949 (automotive), AS 9100 (aerospace) and ISO 13485 (medical devices) certification norms.

Individual consulting will continue to play a large role in product development and the optimization of processes. „The combination of personal contact and technical pioneering spirit makes us successful. Experts from the automotive industry came together in the GKN Sinter Metals Innovation Center

Experts from the automotive and manufacturing technology industries came together at a workshop in November to learn more about the new possibilities of Metal Additive Manufacturing in series production. GKN Sinter Metals invited experts to its Innovation Center in Radevormwald, which is also home to the MetalFAB1, the world’s first Additive Manufacturing machine in the automotive industry that enables series production of design-optimized parts for engines and transmissions.

After two intensive days, Ümit Aydin, Global BD Additive Manufacturing, said, „There is no stopping the advancement of Metal AM. We all agree on this future technology’s huge potential. But on the threshold of series production, we must carefully consider the pros and cons in each and every case. We are happy to support our partners and customers in this process.“

Unique bundling of expertise and experience

GKN Sinter Metals invited the workshop participants to bring parts with them, either physically or virtually, to highlight both the technical and commercial aspects (pain points) of possible AM manufacturing in the framework of a „Part Screening“. The know-how provided by EOS GmbH, the global market and technology leader in the area of AM series production, perfectly complemented GKN Sinter Metals“ design and material expertise. „This bundling of expertise and experience is absolutely unique on a pioneer market that is changing so rapidly,“ says Ümit Aydin.

The participants agreed: „The workshop was extremely well organized and provided genuine added value for potential users of Metal AM! In addition to the technical basics, the focus was on creating tools for application – oriented potential analysis of parts in terms of suitability for additive manufacturing and directly applying them“, said Thomas Meyer, Head of Engineering at HEGGEMANN AG.

The possibilities to positively influence volume and thus weight, handling and especially also price with stress optimization (topology optimization) and material selection are an important step towards using AM parts. For GKN Sinter Metals it is clear that the next AM Consulting Day will take place soon; it is already planned for the first quarter of 2017.

A New Era in Additive Manufacturing

Its name is MetalFAB1; it is 6.5 meters long, 1.9 meters wide and 2.5 meters tall. Its job: the first Additive Manufacturing machine in the automotive industry, to enable the series production of precision parts for engines and transmissions. Its home: GKN Sinter Metals Engineering GmbH in Radevormwald, Germany. That is where Guido Degen, SVP Advanced Engineering and Dr. Simon Hoeges, GKN AM Director, started a new era in Metal Additive Manufacturing (AM) when they pressed the famous red button on Thursday, November 10, 2016.

GKN Sinter Metals will use the MetalFAB1 to produce small and medium-sized series of complex automotive components for the original equipment and replacement parts markets. Customers include most of the leading automakers and their system suppliers. The MetalFAB1 can simultaneously print hundreds of parts in one batch, meaning on one single build plate. Simon Hoeges: „Depending on how many data sets we feed into the MetalFAB1, these can be 300 identical or 300 different parts. This gives us unprecedented production capacity and flexibility.“

The integrated and automated 3D printer with the highest productivity through multiple lasers is manufactured by the Dutch company Additive Industries b.v. In a joint development program the technology is further optimized for the needs of the automotive industry.

GKN stellt neue elektrische Allrad-Antriebstechnologie auf globaler Fahrzeugplattform vor

Die neueste Version der GKN eAxle ist ein Durchbruch bei Leistung, Größe und Kosten.

Redditch, GB, 24. Mai 2016: Eine neue Fahrzeugserie im C-Segment bietet den Autofahrern einen optionalen Plug-In-Hybrid-Allradantrieb mit der neusten elektrischen Antriebstechnologie (eAxle) von GKN Driveline. Die eAxle ist eine Weiterentwicklung des Systems das ursprünglich für Hochleistungs-Hybridfahrzeuge entwickelt worden war, um Leistung und Effizienz zu verbessern.
GKN hat Aufträge für ein wichtiges, globales Projekt erhalten, die Produktion hierfür läuft gerade in der eDrive-Produktionsanlage des Unternehmens in Bruneck, Italien, an. Die Applikation wurde erstmals im Active Tourer der BMW 2er-Baureihe eingesetzt.
Phil Swash, GKN Driveline Chief Executive, erklärte hierzu: „GKN Driveline macht die Elektromobilität der Zukunft bereits jetzt und hier verfügbar. Durch unsere Fokussierung innovativer Antriebe, unser unübertroffenes Know-How bei Allradantrieben und unsere 14 jährige Erfahrung im Bereich eAxle schaffen wir es, elektrische Allradantriebslösungen auch für kleinere und preisgünstigere Fahrzeuge verfügbar zu machen. Der i8 und Active Tourer der BMW 2er-Baureihe unterstreichen die erfolgreiche Zusammenarbeit von GKN und BMW, und stärken unsere Position als bevorzugter Entwicklungspartner für die künftige Welle von Plug-In-Hybriden mit elektrischem Allradantrieb.“
Hybrid-Power für Kompaktfahrzeuge
Der neue elektrische Achsantrieb von GKN ist für den Einsatz in Kompaktfahrzeugen optimiert worden. Unsere gewichtsoptimiertes, zweistufiges Einganggetriebe hat ein festes Übersetzungsverhältnis von 12,5:1. Das System erzeugt ein zusätzliches Drehmoment bis 2.000 Nm und hat eine Leistung bis 70 kW. Das reicht aus um im rein elektrischen Betrieb Geschwindigkeiten bis zu 125 km/h, und im Allradmodus Beschleunigungswerte zu erreichen, die deutlich über denen herkömmlicher, mechanischer Allradantriebe liegen.
Die gesamte Einheit wiegt nur 20,2 kg und hat eine Länge von 457 mm, eine Breite von 229 mm und eine Höhe von 259 mm. Diese kompakten Dimensionen erleichtern die Integration und Installation bei begrenzten Platzverhältnissen.
Wenn der Hybridbetrieb nicht benötigt wird, kann der Elektroantrieb über eine integrierte Trenneinrichtung mit elektromechanischer Klauenkupplung vom Antrieb getrennt werden. Dies minimiert energetische Verluste im Getriebe. Die Anordnung der Zahnräder und Lager sind im Hinblick auf Effizienz, NVH und Langlebigkeit optimiert. Die optimierte Konstruktion des gesamten Systems, einschließlich eines Hochleistungsdifferentials und Gehäuses mit geringen Toleranzen sorgen dafür, dass die Übergänge zwischen rein elektrischem, Hybrid- und ICE-Betrieb mit höchstem Komfort erfolgen.
Effiziente Leistungsfähigkeit beim elektrischen Allradantrieb
Die neuste Generation der GKN eAxle ist ein bedeutender Durchbruch bei Leistung, Größe und Kosten. Für viele Fahrzeugplattformen mit Frontantrieb ist es nun sehr viel einfacher und effektiver die Hinterachse elektrisch anzutreiben, als am Hauptgetriebe ein Hybridmodul zu integrieren, um so zusätzlich noch eine Allradmöglichkeit zu bieten.
Peter Moelgg, President of Engineering von GKN Automotive, erklärte dazu: „Die Entwicklung der GKN eAxle-Technologie hat einen wichtigen Meilenstein zu einem Zeitpunkt erreicht, wo die Nachfrage nach Allradantrieben und Plug-In-Hybriden zunimmt. Unser neustes System ist ein starkes Argument für den elektrischen Allradantrieb in Hybridfahrzeugen. Eine Reihe von Automobilherstellern haben unsere Technologie bei ihren Premium-Modellen eingeführt, und führen die eAxle-Hybridversionen nun bei Modellen mit höherer Stückzahl ein.“
Die eAxle überträgt das elektrische Drehmoment direkt auf die Räder des Fahrzeugs und ermöglicht so eine schnellere Reaktion und eine dynamischere Beschleunigung. Eingangsdrehzahlen von 14.000 U/Min sind bereits jetzt möglich und es wird erwartet, dass schon in den nächsten Jahren ein Wert von 20.000 U/Min überschritten wird. Das ist wesentlich mehr als das, was mit Hybrid-Kraftübertragungen möglich ist.
GKN hat seine ersten Anwendungen der eAxle im Jahr 2002 vorgestellt. Das Unternehmen wurde für seinen Beitrag beim Plug-In-Hybridprogramm des Porsche 918 Spyder zum offiziellen Technologie-Partner von Porsche ernannt. GKN hat die weltweit erste zweistufige eAxle im Plug-in-Hybrid BMW i8 entwickelt und liefert die eAxle für das Volvo XC90 T8 Twin Engine PHEV Programm.

At this year’s Engine Expo in Stuttgart Germany from May 31 to June 02 GKN Sinter Metals will exhibit at stand 3304 with a focus on essential Powder Metallurgy trends in engine component design. Additive manufacturing (AM) has the potential to lead to a major change in production processes as they are known today. However, economic and quality aspects need to be considered to enable broader application of the technology. To achieve higher productivity and enable economies of scale, new powder materials are introduced. Along with recent development on AM process speed, the potential to apply AM for serial production is increased. Applications in prototyping, including surface finishing, are shown for automotive applications.

A full service supplier – from powder to part

GKN Sinter Metals offers a broad range of experience for developing AM processes and technologies. As a full service provider, we are offering a one-stop solution for our customers. This includes in the first step an in-house material development of water atomized and gas atomized powders. With our tailored powder solutions, we can match the customers need regarding consistency and purity.

In the second step, we are able to support the design by a FEA based topology optimization. By using bionic honeycomb or mesh structures, combined with topology optimization based on differentiated material loads, GKN Sinter Metals is able to define the optimal load flows within a minimum amount of material. Based on a series of long-term material analysis and a strong simulation competence, GKN is enabled to optimize the structure of the components in creating light weighting with the highest stability.

The following production process in a prototype or volume production is the last step to support the customer on the way from the product idea to the finished product. Our in-house materials test centres even offer services for tensile testing, service life tests, elevated temperature testing or tribological testing.

Maxon Motor has honored GKN Sinter Metals S.p.a. AG in Bruneck, Italy with the 2015 Supplier Award for „Best overall Performance“. The award goes to suppliers who excel in quality and delivery reliability in four different categories. GKN Sinter Metals has been awarded in the category „tool-specific components“.

On March 10 Bruno Gasser and Daniel Allemann from Maxon Motor handed over the award during a visit at the Bruneck plant. Leonhard Künig, Sales Director, Nikolaus Bachmann, Plant Manager Bruneck and Marco Bernardi, Sales Account Manager accepted the award on behalf of GKN.

Maxon Motor is the world’s leading supplier of high-precision drive systems. The family-owned company was founded in 1961 and employs today a staff of more than 2,000 worldwide.

GKN Sinter Metals in Bruneck supplies the Maxon Motor locations in Sachseln, Switzerland and Sexau, Germany mainly with bearings for electric motors and planetary gears and carriers for industrial actuators.
